How to Break Down a Full Sheet of Plywood, Safely and Square

A full sheet of plywood is eight feet long, four feet wide, and heavier than it looks in the store. It is also floppy in exactly the direction you do not want it to be floppy.
Which is how the classic first attempt goes: you wrestle it up onto the table saw alone, it sags in the middle halfway through the cut, the far end drops, the blade binds, and now you own an expensive piece of firewood with a curve in it.
The fix is not more strength. It is doing the cuts in a different order.

Short answer: do not try to make finished cuts on a full sheet. Break it into manageable pieces first, cut slightly oversize, then bring those pieces to the table saw for final dimensions. Support the whole sheet underneath while you do it, not just the ends.
Rough Cuts First, Final Cuts Second
This is the single habit that separates a clean breakdown from a fight.
Rough cuts turn one unmanageable sheet into a few manageable panels. They are made where the sheet lies, usually with a circular saw or a track saw, and they are deliberately cut about a quarter to a half inch oversize.
Final cuts bring those manageable panels to exact size, on a table saw where you have real accuracy and control.
Nobody is trying to hit a finished dimension while balancing eight feet of plywood. The rough cut only has to be roughly right and reasonably straight, which is a much easier thing to ask of yourself.

Support the Whole Sheet
A sheet supported only at its ends will sag, and a sagging sheet closes on the blade partway through the cut. That pinch is what causes binding and kickback, and it is the most common way this goes wrong.
Two setups work well:
Foam on the floor. A sheet of rigid foam insulation laid on the garage floor, the plywood on top, blade depth set to just past the plywood thickness. The blade scores harmlessly into the foam and everything stays supported through the entire cut. Cheap, stable, and the foam lasts for years.
A sacrificial grid on sawhorses. Cheap lumber laid across the horses, running the same direction as your cut lines, so the offcut is supported as it separates. Waist height is friendlier on your back than the floor.
What does not work is two sawhorses and hope.

Set your blade depth so it just clears the material, roughly an eighth of an inch past. That is the correct depth for control and safety anyway, and on a foam setup it is what keeps you from cutting the floor.
Rips and Crosscuts, and Why Order Matters
A rip runs along the length of the sheet, the eight foot direction. A crosscut runs across it, the four foot direction.
The order matters for a practical reason: after the first cut you have two pieces, and every cut after that has to be made on one of them. Cut in the wrong order and you end up trying to reference a small offcut against a fence with nothing to hold onto, or discovering that the piece you need is now in two parts.
The usual sequence for a full sheet is:
- Make one cut that gets the sheet down to manageable halves. Which direction depends on your parts, but this is the cut that makes everything after it easier.
- Rip the long dimensions on the pieces that need them.
- Crosscut to length from there.
- Cut the small parts last, out of what remains.
A generated cut sequence follows exactly this logic. CutPlan writes it out for you in order, putting rips before crosscuts and divider cuts before runs of equal parts, with a letter on each piece in the diagram so an instruction like "take piece B, measure 24 1/8 from the left edge, cut top to bottom" always names something you can identify on the bench. Keeping It Straight and Square
Do not trust the factory edge. It is often straight, and it is not always straight. Check it against a known straightedge before you reference anything from it. If it is out, your first job is establishing one true edge, and everything else measures from there.
Use a guide, not a pencil line. A track saw is purpose-built for this. A circular saw riding against a clamped straightedge does the same job for far less money, as long as you account for the offset between the edge of the saw's base and the blade. Measure that offset once and write it on the guide.
Check diagonals, not corners. A rectangle with equal diagonals is square. Corners that look right are not evidence.
Reference from one edge whenever you can. Measuring each cut from the previous cut stacks every small error on top of the last one. Measuring everything from one edge does not.
Tearout, and Which Face Goes Up
Plywood tears out on the side where the blade teeth exit the material, so which face you protect depends on the tool:

Three other things help:
A higher tooth count blade. A general purpose blade will get through plywood; a blade with more teeth leaves a cleaner edge with less to sand.
A scoring pass. Run the cut once at a very shallow depth, then again at full depth. The first pass severs the surface fibres so the second cannot lift them. It is twice the passes and it is worth it on a veneer you care about.
Tape on the cut line. Painter's tape over the line supports the surface fibres and reduces splintering, particularly on the melamine and veneered stuff that tears out worst.
Label As You Go
Every part gets a name written on it in pencil the moment it comes off the sheet, on the face that will not be seen.
This feels excessive with six parts. It stops feeling excessive the first time you are standing over eleven similar rectangles trying to work out which two were the sides and which two were the shelves, having cut them all half an inch apart in width.
The same goes for offcuts. Decide before you cut which leftovers are worth keeping, and mark them, because a piece with no label becomes scrap by default within a week.
Before Any of This, Have a Plan
Every point above assumes you know what parts you need. Standing at a full sheet with a tape measure and a vague idea is how you get most of the way through and discover the last two parts do not fit.
