How to Turn a Shelf or Cabinet Design Into a Cut List

You measured the alcove. It is 30 inches wide. So the shelf is 30 inches wide, you write that down, and you go cut plywood.

Then you assemble it and the bookcase is about an inch and a half too wide, because the sides were never part of your arithmetic. Or the shelves are 30 inches and simply do not fit between the sides at all, which is the same mistake wearing a different hat.

The cut list is where a project is actually decided. Everything after it is just following instructions.

Three Numbers Decide Every Part

Before you can write a single dimension, you need three things settled.

The outside dimensions. What the finished thing occupies in the room. This is the number you measured and the only one your alcove cares about.

The real material thickness. Not the number on the label. More on this below, because it is the one that ruins projects.

How the parts meet. Whether a shelf sits between the sides or on top of them changes that shelf's width by an inch and a half. Nothing else in the list changes as much.

Get those three settled and the rest is subtraction.

Plywood Is Rarely the Thickness on the Label

Plywood sold as three-quarter inch is usually slightly under 0.75 inches, and the actual thickness varies between suppliers and product lines. Nominal size is a category, not a measurement.

That gap is small and it compounds. A carcass with two sides is off by twice the error. A cabinet run with six dividers is off by six times the error, and by the last one your dados are visibly loose and your face frame no longer lines up.

Measure your actual sheet with calipers before you write the cut list, and write that measured number down. Do not use 0.75 because the sign at the store said 3/4. This single habit prevents more bad cut lists than any other.

There is a design trick that sidesteps the problem: wherever you can, arrange parts so a dimension does not depend on material thickness. A back panel applied to the outside of a carcass is the same size regardless of how thick your plywood turned out to be. A back panel let into rabbets is not.

A Worked Example

A simple bookshelf. Outside dimensions 30 inches wide, 36 inches tall, 12 inches deep. Assume the 3/4 plywood measures 0.72 inches on the calipers. The sides run the full height, and the top, bottom, and shelves fit between them. A 1/4 inch back panel is applied across the back.

That back panel is the first thing to deal with, and it catches people constantly. It sits on the outside, so it adds its own quarter inch to the finished depth. If the carcass parts were 12 inches deep, the bookshelf would end up 12.25 inches deep. So the carcass has to be shy by exactly that much:

12 minus 0.25 = 11.75 inches deep

The sides are easy, because they define the outside:

  • Sides: 2 pieces at 36 x 11.75

Everything horizontal fits between those two sides, so each one loses two side thicknesses:

30 minus (2 x 0.72) = 28.56 inches

  • Top and bottom: 2 pieces at 28.56 x 11.75
  • Shelves: 2 pieces at 28.56 x 11.5

The shelves are a quarter inch shallower than the carcass on purpose, so they sit back from the front edge instead of fighting to be perfectly flush. Flush is a nice idea that no assembly ever quite achieves.

The back panel covers the whole rear face, so it takes the outside dimensions:

  • Back: 1 piece at 30 x 36, in 1/4 plywood

Which gives you this:

Note the last column. The back is hidden, so it can be rotated freely to fit the sheet better. Everything visible has its grain locked. That distinction is worth real money once the parts hit a sheet.

Dica

Notice the back is a different material. Cut lists go wrong when 1/4 and 3/4 stock get mixed into one list, because you cannot cut a quarter-inch back out of a three-quarter sheet no matter how well it nests. Keep each thickness as its own material with its own sheets.

If You Are Using Dados

Dados change one number: parts that land in a groove get longer by the depth of the groove at each end.

If your shelves sit in 1/4 inch deep dados on both sides, they grow by half an inch:

28.56 + (2 x 0.25) = 29.06 inches

The shelf still spans 28.56 inches of open space. It just has a quarter inch of itself buried in each side. Forgetting this gives you shelves that rattle in their grooves with a visible gap at both ends, which is the second most common cut list mistake after using nominal thickness.

Then Put It on a Sheet

A cut list is a parts list. It is not yet a plan, and the gap between the two is where sheet goods get wasted.

Sheets are sold in fixed sizes, your parts are not, and the arrangement decides how many sheets you buy. Two layouts that use the same number of sheets can still leave you in completely different places: one leaves a 40 by 12 remnant that becomes a shelf next month, the other leaves five skinny strips.

Two things to set before you trust the layout:

Kerf. Every cut turns a strip into dust. Forty cuts at an eighth of an inch is five inches of plywood you never accounted for. Our kerf explainer covers measuring your own blade.

Grain locks. Lock the parts that show, unlock the ones that do not. On the bookshelf above that means locking the sides, top, bottom, and shelves, and freeing the back. Freeing one big hidden panel is often the difference between two sheets and three.

The Mistakes That Cost Sheets

Using the label thickness. Covered above, and worth repeating because it is the one everybody makes twice.

Forgetting the kerf. Especially on a run of equal parts. Five shelves means four kerfs of material vanishing between them.

Forgetting the back. It is the largest single part in most cabinets, it is the one people leave off the sketch, and if it is applied to the outside it changes the depth of every other part in the list.

Mixing materials in one list. Separate every thickness.

Writing the list from the drawing instead of from the joinery. The drawing shows the outside. The cut list has to describe parts, and parts are outside dimensions minus how they meet.

Not planning for edge banding. If you are banding exposed plywood edges, that band adds thickness on every edge it covers. Usually ignorable, but not on a part that has to fit an existing opening.

How do I make a cut list for a cabinet?

Start from the outside dimensions, then subtract material thickness for every part that fits between two others, and add dado depth for parts that sit in grooves. Use your measured plywood thickness, never the nominal label thickness.

Is 3/4 plywood actually 3/4 inch thick?

Usually not. It commonly measures slightly under, and the actual figure varies by supplier and product line. Measure the sheet you own and use that number.

Do I need to account for saw kerf in a cut list?

The cut list itself holds finished part sizes, so kerf does not change those. Kerf matters when you lay the parts on a sheet, because every cut consumes material between them.

What order should I cut the parts in?

A common approach is rips first, then crosscuts, working from the largest pieces down, though the right order depends on your layout and some plans start with a crosscut to make a full sheet manageable. Whichever you choose, keep a known straight reference edge for as long as you can, and check the factory edge before trusting it, since it is not always as straight as it looks.

Should shelf grain run along the length or the width?

Two things are pulling here. On visible parts, matching the face veneer direction matters for looks, and a mismatch between neighboring parts is instantly obvious once the piece is finished. On a shelf that will carry weight, orientation is also structural: plywood has a strength axis, and a span is stiffest when the face grain runs along it. For a loaded shelf, follow the panel's strength axis and the manufacturer's guidance first, then worry about appearance.

Write One Before You Buy Plywood

Take whatever is next on your build list and write the parts out: name, quantity, length, width, material. Measure your actual sheet thickness first and use that number in the subtraction.
